How to Fix Pages Falling Out of a Thermal-Bound Document

A page slipping out of a bound document is almost never random. It has one of about five causes, and they're not equally likely, so guessing at a fix wastes time. This walks through them in the order worth checking, most probable first, so you can find the actual cause instead of trying everything at once.

Check These in Order

1. The spine size doesn't match the page count

This is the cause behind most loose binds. A spine sized for 60 sheets holding 90 sheets won't fully seal every page, the resin can't reach pages packed too tightly, or in the other direction, a spine that's too large leaves pages loose inside a channel with nothing gripping them firmly.

2. It was handled before it finished cooling

The resin needs to fully solidify before the book can be picked up, flexed, or stacked. Handling it early, even gently, can shift pages before the bond sets, and once that happens, the affected pages won't reseat on their own.

How to check: think back to whether the book sat in the cooling tray for the full cycle or got picked up early because it "felt" done. Resin that looks solid on the outside can still be soft at the core, especially on thicker spines.

3. It was left on the heating element too long

Less intuitive, but real: over-melting the resin past what the cycle calls for can actually weaken the bond rather than strengthen it, the resin can become too thin to hold pages firmly once it cools. This usually happens when a document gets forgotten on the heating element while something else pulls attention away.

How to check: if the timing ran noticeably longer than the standard cycle, this is worth ruling out even if the spine size and cooling time were both correct.

4. The cover wasn't filled to capacity

A spine with a meaningful gap between the page stack and the cover's rated capacity doesn't seal as reliably, there's room for pages to shift before the resin fully sets around them. This is common when a document is close to but under a spine's minimum fill.

How to check: if your page count sits well under the spine size's capacity rather than close to it, consider sizing down, or pad thin documents with a couple of blank sheets to fill the spine more fully.

5. The paper itself is a poor fit

Heavily coated, glossy, or unusually thick stock can bond less reliably than standard uncoated paper, since the resin needs to make good contact with the page edge. This is the least common cause but worth checking if the first four don't explain it.

How to check: if the loose pages are on coated or specialty stock while the rest of the document (on standard paper) is holding fine, that's your answer.

What Not to Do

  • Don't add heat with anything other than the binding machine. A hair dryer, heat gun, or other improvised heat source won't replicate the controlled temperature the resin needs, and can damage the cover or pages.
  • Don't force loose pages back in by hand. Without re-melting the resin, this won't create a real bond, it'll just look fixed until the book is opened again.
  • Don't assume more heat always fixes it. As cause #3 shows, over-heating can be the actual problem, not the solution.
  • Don't keep re-running a cover through multiple cycles hoping it improves. Repeated reheating degrades the resin's bonding strength over time; if two attempts haven't fixed it, the cause is likely something other than heat.

Can It Be Fixed, or Does It Need a Rebind?

Worth attempting a fix: if the spine size was correct and the issue looks like it was cooled too early or slightly underfilled, running the document through the machine again (with a proper full cooling cycle this time) often resolves it.

Needs a full rebind with a new cover: if the spine size was wrong for the page count, or the cover has already been through more than one or two heat cycles, don't keep troubleshooting the same cover. A fresh, correctly sized cover is faster than continuing to chase a fix on one that was never going to hold.

Preventing This Going Forward

Once the immediate document is sorted, the fix that actually matters is preventing a repeat:

  • Let every book finish its full cooling cycle, no exceptions, even when it looks done early.
  • Don't leave documents on the heating element past the standard cycle time, set a visible timer if it's easy to get distracted mid-cycle.
